First cut made with metal cutting blade in a Bosch variable speed jigsaw. I've got no room in my shop for a bandsaw, and the jigsaw is a lot faster than a hacksaw.

This piece was actually rejected due to the router getting away from me a little bit, and producing an undercut area seen to the right of the tab.

But the router works SO nice. I used a straight bit on this, I should have used a Laminate trimmer with a bearing on the end. You don't need carbide to cut aluminum, but you DO need to slow the router down, and wear eye protection, it throws tiny, sharp swarf all over the place. If it gets into your eye, that eye is gone. Steel chips can be fished out with a magnet - not aluminum.
